I can't get the USB cover to close properly. I think I pulled out the hinge or something. The hinge end of the door stays propped open. Has anyone had this happen? Has anyone fixed this?

Get a toothpick! Now, if you look at the slot where the flap goes into the player, you'll notice in the center of the slot there's something like a tiny hole (or gap) and that's where you place the toothpick. Press the toothpick into the rubber flap and push it downward into the slot. That should do the trick. It worked on my player

Another used posted that on a different thread so I pasted it here. It happened to me, too, a while back and that approach fixed the problem like a charm!
I find the battery door gets loose a lot though.

At first I was trying to push on a little piece of the black plastic casing of the gold leads (I know better than to push the leads themselves). I have made a schematic in case this helps other people to figure out how to do this.

The hot magenta object represents a toothpick. Observe that the hinge itself feeds into a slit with a notch. Pushing down on that notch provides friction to bring the entire plastic hinge back to a proper length. I have performed this using an old paper clip. Other people have used toothpicks, and I think the other threads also mention that tweezers will work.

Personally I liked the vulcanized rubber cover on the iAudio U2. Anywho.
